I got it up and running but after attaching to BAM several of the projects gave me insufficient disk space errors. In the BOINC manager I clicked on the disk tab and the total space being used by project was ~= to the space I had set in the 'reserved extra space' of step 1. I had originally set that to about 186MB. What do I need to do to get more space for BOINC projects? Decrease the reserved, don't install gkrellm, don't do update manager... anything else? I used partition manager to clear out the USB stick (fat32, 3.7GB) and am rebuilding it now.

UPDATE: Naw, somethings not right here. I rebuilt the USB stick and now on the gui DISK tab it says free disk space 88.09MB, used by BOINC 9.04MB and used by other 26.82MB. That's 123.95, awfully close to the 128MB I specified as the reserved free space this time. And it appears to have reduced the space by the proportional amount that I reduced the reserved space. I'm going to re-do it again but this time specify around 900MB of reserved and see what it ends up with on the GUI's DISK tab then.
UPDATE: Rebuilt the USB again and told it to reserve 1.7GB of space. Boinc GUI now shows 1.26GB free, 258MB by boinc and 166.3 by other. I think this is 1.68GB!!! This means the 'reserved space' is really reserving the space the BOINC projects occupy. This is nearly opposite of how I read the explanation. df -hl shows a 1.7GB allocation to rootfs "/".

Have you done the second installation step, too ?
In the first step, the OS would be copied to the USB stick, and the persistent image for the changes on the OS would be created. At the second step there would been a seperate image for /home on the USB stick with the remaining space created. So there about 500.600 MB for the OS, about 128..256 MB (256 MB is ok for a 4 GB stick) for the persistent changes and about 1,2 GB for /home created.

Yes. This machine, crunch23, has been running off the USB stick for 11 hours now doing 16 projects.
